The Department of Mechanical Engineering (DTU Mekanik) of the Technical University of Denmark (DTU) has an open PhD position in the field of “Development and validation of mechanical micro polishing of 3D and free form geometries for application to micro forging dies”. The PhD will be working in the framework of the project MSCA-ITN-2015-ETN European Training Network on “Process Fingerprint for Zero-defect Net-shape MICROMANufacturing” (MicroMan) which is funded by the European Union and coordinated by the Technical University of Denmark. The MicroMan project comprises a network of 13 PhD candidates from 9 European Institutions working on related projects and offers unique opportunities with respect to high level training in a multinational and multicultural environment. The PhD project will be carried out in an exciting combination of academic and industrial environments. Responsibilities and tasks The PhD project will focus on developing and validating process and related equipment for automated polishing of micro forging dies internal surfaces down to Sa under 20 nm, while maintaining high profile accuracy though control of the material removal distribution over the die surface. Implementation of the micro forming process requires the realization of dies with high profile accuracy and very fine surfaces (Sa under 0.05 µm). Due to the high aspect ratios and the small dimensions which limit the accessibility to the die surfaces, conventional polishing methods based on the use of fixed or loose abrasives, while widely applied at macro scale, have not been applicable in the micro domain. The PhD project aims at filling the gap related to the efficient polishing of micro forging dies by developing an automated micro polishing process for high profile accuracy through control of the material removal distribution. In order to reach the project objectives, the candidate will develop a micro polishing setup for polishing of free form, high aspect ratio micro forging dies as well as monitoring and control strategies based on the implementation of intelligent sensor systems. Offline optimization of tool trajectory for uniform material removal distribution and optimal surface texture will be achieved through theoretical models developed by the candidate. The performance of the process will be validated by application to actual industrial components. Methods and strategies for generation of functionally enhanced surfaces based on polishing will also be in focus in within the project. The position encompasses both theoretical work related to model development and implementation and experimental work on polishing setup development and construction, process implementation, models validation through polishing tests, process monitoring and dimensional, geometrical and surface characterization of polished surfaces. Sensors selection and implementation, data acquisition and signal conditioning will be part of the experimental activities of the PhD project. The position has both project and academic responsibilities. The scientific development work conducted must be positioned relative to current literature and published in conference and journal articles. Qualifications Candidates should have a master's degree in engineering or a similar degree with an academic level equivalent to the master's degree in engineering. Good knowledge of production engineering technologies and machine tools is a fundamental requirement. Knowledge of process monitoring, manufacturing metrology, CAD/CAM and programming tools such as Matlab will be desirable. The candidate should have good mathematical/analytical skills as well as good communication skills.
